I recently acquired a new to me grill that has a charcoal side and a gas side. I cleaned it up and replaced the regulator off Amazon and it appears to work fine.

I decided that I'd clean up my current grill and sell it or give it to a friend. When I pulled the drip pan, it crumbled apart in my hands. I started poking around all the metal that holds the flame deflectors or whatever they are called have all completely rusted out. While the grill still works, I couldn't consciously unload this grill onto anyone else.

And here is the current grill, as you can see, it has the very desirable side burner. We've never once used the side burner, but I thought to myself, "why not just put it on the "new" grill and build a super grill?!" So that's what I did.

The current grill breaks down pretty nice. I've got a big cast iron sink I am thinking of using on another project and knew I'd need to build a stand. This grill stand is about the perfect size, so I can just use this instead.

I've been thinking for a while that I'd like to find an old grill someone is offering up for free and use it as a grinding station just to keep the mess down in my garage. Looking at the top of this grill, I got pretty excited to try it out and did a lot of the cutting and grinding in this to try it out. Turns out that it captures sparks very well. So well that it just throws them right back at you. As this grill is pretty big to just have around for when I want to grind something, I think I"ll just build a collapsible shroud out of sheet metal later. Probably something that folds up flat and I can hang on the ceiling above my workbench. Either way, I thought it was pretty nice that this grill breaks down so easy. Would be pretty nice for tailgating. I ended up breaking this top portion down and saving the stainless shell for something later. My buddy is building a stainless exhaust right now, so I let him know if he wants to make a heat shield with this, he's welcome to do so.

Onto the good stuff. I took a minute to compare the method of attachment of the "new" grill shelf, and the current grill. They are different, but nothing overly complicated in either case.

In the end, I pulled the burner assembly out of the current grill and used it as a template to cut the existing shelf on the "new" grill.

The front plate was way too long and I needed to center up the control so it'd fit back into the burner. I cut the plate, then just lap welded the to pieces back together. All of this stuff would be perfectly fine just being tacked in, but I went overboard and fully stitched every piece that I could. I even took the time to see how well I could make the welds disappear with the grinder. Not bad, considering this is a lap joint and not a butt joint. You can see where I ground so thin I ran out of metal though.

For the burner, I welded it to the "new" grill shelf. The hole was undersized, so after I welded it in, I came back with the cut off wheel and cut the hole to size. It came out looking surprisingly good.

I, of course, also had to move the split regulator from my current grill to the "new" grill. Now I have a brand new regulator I have no use for. I think I'm going to give it to a neighbor down the street who has been hanging onto a very nice stainless steel grill that is brand new. He's been carting it around from house to house for something like ten years now. He thinks it's a bad regulator, and also thinks they go for over $100.

I originally drilled holes in the top lip of the front plate with the idea of plug welding it to the shelf. For whatever reason, the welds just filled up the holes, and didn't stick to the shelf. I had a hard time getting the pieces to hold together flush and think there was a pretty big gap. That's something (plug weld) I'll have to try on another project later I guess. I ended up just welding the seam across the face and this is where I ran out of gas. The welds started really cratering up on me so I stopped to check the gas before I went too far. I ended up just grinding these spots down to make it look as clean as it can.

A couple coats of paint and it doesn't look too terrible; but I probably wouldn't enter this into any grill shows or anything.

All put back together and now no one would ever be able to tell that this didn't come this way straight from the garage sale. I had thoughts of stenciling on new paint around the control, but this already took all day and I was mad that I ran out of gas. I'm still considering welding the remaining shelf/s onto either side just to have more places to put food. It never seems like there is enough real estate around the grill. Lower shelves will be right at dog mouth level, but it's not like a dog couldn't stand up to get food off the top shelf already anyway. We'll see.

The Super Grill. Oh yeah, I also took the good wheels off the current grill. I had to widen up the axle a little, but that 1 minute operation with a drill wasn't worthy of any photos. Ideally, I'd like to get some larger wheels so they roll through the rocks on my side yard much better. That's a future project I guess.

Speaking of running out of weld gas, I was going to finally weld together this axle cup into a goblet as my trophy for getting my factory axles straighten out on my Isuzu, but without gas, I guess that will have to wait. My Grandparents lost their entire livelihood as young newlyweds when the depression hit. They moved out to a quarter section of land west of Wichita to eke out a meager living for the next 15 years. Even in the 1990's, while living in an Boulder apartment, my Grandma would wash and save styrofoam meat trays because they "could be useful" sometime in future. Each subsequent generation has suppressed the overt hoarding, but we still keep a lot of "stuff".

I despise our wasteful, throw away society. It's great for China but can't last. Besides, these repairs require thought and ingenuity that should eventually evolve into skill. I've got some plexiglass left over from the Christmas boxes, and I have two glass panels from a storm door that I couldn't break with a hammer or an ax (while inside my trash can). I might try and use something clear so the light still comes through. Heck, while I'm at it, I should make a face shield.

Hang more LED shop lights in the garage. Make it look like Close Encounters of the Third Kind, in the hood. Garage door open. Led's all on, then the occasional glow from the welder. Or sparks coming out the door, from the grinder.

It's already like that, but any shroud I place around my vise would block the light from the fixture straight above it. Putting a light on my welding helmet might be a future project though.

I grind straight up into the shelf hanging over the vice, which would go over the wall, then completely defeat the purpose. Don't you worry, I have a bunch of ideas floating around. I'll figure something out.

I thought about repainting, but that would have cost money. I noticed the long front plate in time as well, but it was small enough to not bother me. In the end I'm glad I didn't try to fix that because I just would have run out of gas earlier and it'd all still be sitting in my garage still. I'm already into the next project that's going to occupy my garage for the next few weeks to months.

When my neighbor (cut from similar cloth as me) first saw the wheelbarrow, he commented on the welded in bottom. He was making fun of it and asking why he wouldn't just buy another one. He also borrowed my wheelbarrow many times over a few years until he got his own. This wheelbarrow has been loaned out up and down the street actually. The wood handles are getting old, but she's still kicking.

The O.C.D. part of me is causing facial tics over the facing of the side burner sticking out on the right side. Anything that sticks out is something I'd guarantee to catch my pants on. Have you considered trimming that to match the lines of the side burner flat surface?

If I trim it, then it's just a sharp edge of 22 gage metal to catch on things. Also the curve around the edge serves to strengthen the entire piece so it's not flopping around since it's only attached along the top edge.

My frugal nature presents in similar fashion. One fo the guys lost his grip on a final drive on a Goldwing while removing it, and punched a hole in the bottom of one of my drain pans. Replace: 13 bucks and a trip to the auto parts store. Braze it up: 10 minutes with the oxyacetylene torch and about an inch of brazing rod, plus a little brake cleaner to get it clean enough to braze.

Beautiful.... in the way a "rat-rod" is. Looks heavy. Probably 3X the weight of a new one... with 10X the longevity. Nobody has been gentle on that thing.

That wheelbarrow was on a property up near the Pawnee Grasslands, just flipped upside down, sitting in the sun for I don't know how many years till I brought it home. When the handles finally let go, I'll be obligated to replace them instead of ditching the barrow. I just noticed the other day that I accidentally cut off about 3/4" of the tip of one handle when I was them as a saw horse to break down a pallet.

Looking at some of your projects. I suggest you invest in an oxy/act set up. That grill would have been easier, brazing, instead of welding it. Besides an Oxy/act setup will open a whole world of projects you can tackle

You need all of them. Makes it a whole lot nicer. MiG, tig ac/dc, stick, spool gun for aluminum and stainless and the plasma. Don’t for get the oxy/act with the cutting torch, rosebud and at least 4 to 5 different sizes for brazing or heating up in smaller areas.

I stick welded some aluminum last year. There was definitely a learning curve and I accidentally stumbled on a trick that makes it way easier. Once I figured that out I was getting excellent results.

Yep. That was pretty much the trick. I guess the aluminum dissipates heat really quickly and all I was getting was shitty welds and splatter. Heated everything up with a torch and it welded beautifully.

I want to do more stuff with aluminum with my spool gun. I was considering an aluminum roof rack, but now I'm not sure since I want to build a 270 awning to put up there. The awning design I'm looking at only weighs 36lbs with steel and a Harbor freight tarp. That's not bad, but I don't know how well an aluminum rack would hold up. I don't know enough to know if I could make the awning out of aluminum as well. That'd be cool, but I bet expensive.

I feel less comfortable learning to weld off the internet with an oxy/acetylene set up than I do might. My neighbor has all those different types of welders, even though he was an electrician. He could probably show me the ropes.

Acetylene is actually dangerous if you do some stuff.

This is one type of welding that you should get some hands on training before you go to town.

My neighbor with the oxy set-up brought it over a few years ago when he was helping me do the suspension in the Amigo. We caught the Amigo on fire using that thing.
